Fortescue’s Flying Fish Iron Ore Mine Achieves Full Electrification of Excavator Fleet, Saving Millions of Litres of Diesel Annually

Fortescue has announced that the seven electric excavators at its Flying Fish iron ore mine are now fully operational, reducing annual diesel consumption by 7 million litres. The company has also deployed its first in-house 6-megawatt fast chargers for heavy haul trucks, advancing its goal of achieving 'real zero' emissions by 2030 through the complete phase-out of diesel and natural gas.

Global Milestone in Large-Scale Mine Electrification

Australian mining giant Fortescue announced on July 31 that its Flying Fish iron ore mine in the Pilbara region of Western Australia has achieved a global first: the full electrification of its excavator fleet. The mine’s seven electric excavators are now operational, marking a significant step forward in the electrification of the mining industry. Fortescue CEO Dino Otranto stated that this transition not only mitigates risks associated with fuel cost volatility but also establishes a more stable cost foundation for the company’s long-term operations.

Fortescue currently operates 18 electric excavators across its Pilbara mine sites, with the seven at the Flying Fish mine now fully electric. According to company data, each electric excavator saves approximately one million litres of diesel per year, resulting in a combined annual reduction of seven million litres for the seven excavators. Fortescue’s total annual diesel consumption stands at 700 million litres, and the shift to electric equipment is expected to significantly reduce its reliance on fossil fuels.

Benefits of Electrification and Commercial Logic

Otranto emphasised that ongoing volatility in global diesel prices further underscores the necessity of phasing out fossil fuels. In the company’s quarterly production report, he noted that investing in electric equipment effectively eliminates exposure to fuel price fluctuations, thereby strengthening Fortescue’s long-term competitive position. He stated, "Electrification is not just an environmental issue; it is at the core of our business strategy."

Fortescue’s electric excavators not only reduce fuel consumption but have also been proven to enhance operational efficiency. Internal assessments indicate that electric models outperform traditional diesel excavators in continuous operation and maintenance requirements, further boosting overall productivity at the mine.

Fast-Charging Technology and Expansion of Electric Fleet

To support its electrification efforts, Fortescue has commissioned the first two in-house 6-megawatt fast chargers for heavy haul trucks at its Eliwana mine, located approximately 35 kilometres from the Flying Fish mine. These chargers, designed specifically for heavy electric haul trucks, represent a critical advancement in the company’s charging infrastructure.

Fortescue plans to deploy around 300 electric haul trucks, each weighing 240 tonnes, between 2028 and 2029. These trucks will be supplied by Chinese manufacturer XCMG and Germany’s Liebherr. During a recent visit to XCMG’s facilities in China, Otranto showcased prototypes of electric mining equipment on social media, stating, "These machines already exist; they are not just concepts."

Green Grid and Testing of Diverse Electric Equipment

To ensure the stable operation of its electric fleet, Fortescue is accelerating the development of a green energy grid. The company expects to complete a self-sufficient power system by early 2028, comprising 1.4 gigawatts (GW) of solar power, nearly 1 GW of wind power, and 4.5 gigawatt-hours (GWh) of grid-scale batteries. This renewable energy infrastructure will provide a stable supply of clean power to the mine, further reducing carbon emissions.

In addition to excavators and haul trucks, Fortescue is actively testing other electric mining equipment, including 150-tonne electric water carriers, bulldozers, graders, and loaders. These machines, manufactured by XCMG, are currently undergoing field testing in the Pilbara to validate their reliability and performance in real-world operating conditions.

2030 ‘Real Zero’ Target

Fortescue has set a target to achieve ‘real zero’ emissions by 2030, which entails the complete elimination of diesel and natural gas from its operations. The company has stated that the large-scale deployment of electric haul trucks will be the final piece of the puzzle in reaching this goal, with rollout expected between 2028 and 2029.

While the transition to electrification still faces technical and infrastructure challenges, Fortescue’s success at the Flying Fish mine demonstrates the feasibility of electric equipment in the mining sector. The company emphasises that electrification not only reduces carbon emissions but also enhances operational efficiency and cost control, paving the way for sustainable development in the mining industry.
